The next question is: Is that size a "recommended" or a "minimum"?

I am pretty sure that I am booting off of a 128MB stick. If there is some reason why this will fail horribly, I'd like to know.

For embedded as long as it will fit you should be fine. For a full install I would say 4 gigs so you can have a swap. Also the newer larger usb thumb drives are faster than the older so go new.

BTW I have my install running off of a USB 3.0 thumb drive. It boots pretty quick compared to a 8gig usb 2 drive I was originally using.

I will agree that booting off of an old USB 1.1 drive is painfully slow. Especially when waiting for a reboot after a configuration change.
