Hi. Can you please clarify exactly what you mean by USB MS-DOS formatted? Is that the same result you get from the HP USB format tool when you choose FAT format?
I did the above, and the installer gave:
Geom: da0: geometry did not match label (16h, 63s != 64h, 32 s)
Geom: da0: media size does not match label
That said, it went ahead and made the USB disk anyhow, and it seems to work.
I will say that, for a USB2 disk, it seems to boot very slowly. It sits on the opensolaris.ko line for a long, long time, but eventually gets by and finishes. I would have thought it would boot more quickly. I have another NAS4Free system on a different computer, but it is a full HD install and boots much faster, even though that one is a much older computer.
Is that normal behavior, or is there something wrong with my USB format?

And how do you install in USB?
12.1.0.4 - Ingva (revision 7743) on SUPERMICRO X8SIL-F 8GB of ECC RAM, 11x3TB disk in 1 vdev = Vpool = 32TB Raw size , so 29TB usable size (I Have other NAS as Backup)

I use the live CD option #9 to install the embedded OS to the boot device
